I was having the same problem. So I spent 60 bucks on a dual layer external dvd burner. I never use PD to produce a DVD, I only produce to a file on my computer as I do not care for any of the PD DVD menu options. I then use Windows DVD maker as it has a menu that I really like and use on all my 1 1/2 hour plus videos. And it never fails to produce a DVD. Sure dual layer cost a little more, but you can do SO MUCH MORE too.
